Packaging line troubleshooting

Inaccurate or inconsistent fill volume

Separate a genuine dosing fault from product-density change, aeration, container variation, timing instability or an unsuitable verification method.

Recognise the symptom before changing settings

Describe what changes, where it first appears and whether it follows a product batch, packaging batch, filling head, lane, speed, temperature or time in the run. Typical observations include:

  • average fill drifts during the shift
  • one nozzle differs from the others
  • underfills and overfills appear together
  • volume looks stable but checkweigher results move

Likely causes to separate

A symptom can have several unrelated causes. Treat the following as hypotheses to test rather than a list of settings to change at once.

  • air entering the product path
  • worn seals, valves or pump components
  • unstable product temperature, viscosity or density
  • pressure or level variation at the filler inlet
  • incorrect recipe, calibration or reject limits

Check in this order

Check 1

Confirm the measurement method, sample size and units before adjusting the machine.

Check 2

Compare results by filling head, product batch, container lane and time.

Check 3

Check product temperature, density, entrained air and balance-tank level.

Check 4

Inspect seals, valves, hose joints, pump slip and nozzle shut-off.

Check 5

Run a repeatability test at fixed conditions before changing multiple settings.

Corrective actions to evaluate

After the cause is demonstrated, select the least disruptive correction that returns the process to a safe, repeatable and approved state.

  • remove air leaks and prime the product circuit
  • repair or replace worn metering components
  • stabilise product feed, level and temperature
  • calibrate using the approved method and documented standard
  • set head-specific corrections only after the common cause is controlled
Stop and escalate when safety or product release is uncertainDo not bypass guards, interlocks, pressure protection, hazardous-area controls or quality rejects to keep the line running. Follow the machinery instructions and the site risk assessment.

Prevent the problem returning

  • trend each filling head separately
  • retain centreline settings by product and pack
  • record density or bulk density at the filling condition
  • include metering components in preventive maintenance

Record evidence, not only the final setting

Capture the product and packaging batches, machine recipe, head or lane, speed, temperature, vessel level, symptom frequency, intervention and post-correction results. This creates a usable centreline and allows recurring loss to be prioritised through OEE or downtime analysis.

Common questions

What is the first check for inaccurate or inconsistent fill volume?

Confirm the measurement method, sample size and units before adjusting the machine.

What commonly causes inaccurate or inconsistent fill volume?

Common causes include air entering the product path, worn seals, valves or pump components, unstable product temperature, viscosity or density.

Should the machine be adjusted immediately?

Change one controlled variable at a time after the measurement method, product condition, packaging and safety state are confirmed.

When should production be stopped?

Stop and follow the site safe-isolation and escalation procedure when there is risk of injury, contamination, fire or explosion, uncontrolled product release, damaged guards, unsafe pressure or an unverified quality result.

What information should be recorded?

Record product and pack batch, recipe, machine settings, filling head or lane, time, temperature, speed, symptom, corrective action and the evidence that performance returned to the approved condition.
